What is ABB AC 800M?

The ABB AC 800M is a rail-mounted modular programmable controller in the ABB IndustrialIT/800xA family, designed for highly reliable scenarios such as process control, factory automation, and power automation.

The following is a systematic introduction from four dimensions: hardware, network, software and application:

I. Hardware Architecture

1.CPU serialization
  • Basic PM851/856/860 (8 MB RAM, single CPU)
  • Mid-to-high-end PM861/864/866 (16-64 MB RAM, supporting single machine or redundant pairs)
  • High-safety PM865/866AK02 (Built-in dual-core or MPC866, 133 MHz, SIL3/ TUV certified)
  • The latest high-performance PM891 (32/64-bit CPU, integrated large-capacity RAM and scalable Flash) [3][1]

2. Modular expansion
  • Local I/O: The S800 series can be directly attached to the right side of the CPU, with a maximum of 96 DI/DO or AI/AO points per station
  • Remote I/O: Connect S800/S900 sub-stations via Profibus-DP/V1, Profinet, and EtherNet/IP, supporting a bus rate of 12 Mbps
  • Specialized communication: Foundation Fieldbus HSE, Masterbus 300, ABB INSUM (Medium voltage switch), S100 I/O (old system migration), etc. slot modules [5][7]

3.Redundancy and reliability

  • The CPU, power supply, Ethernet and fieldbus all support 1:1 hot standby, with a switching time of no more than 100 ms
  • Operating temperature: -40... +70 ℃, EMI/EMC resistance up to EN 61000-6-2/4, mean time between failures > 200,000 hours [1]
Ii. Communication Interface
  • The on-board dual Ethernet ports (10/100Mbps) can be set with link redundancy for connecting to the 800xA operation station/engineer station
  • 2×RS-232C, for serial devices or debugging
  • Optional Profibus, FF-HSE, Modbus-TCP/RTU, OPC UA, etc., facilitating grid connection with third-party PLCS, DCS, frequency converters, and instruments [3][5][7]
Iii. Software and Programming
  • Control Builder M (CB M) provides IEC 61131-3 in five languages + structured text, function blocks, sequence diagrams
  • Supports automatic code generation for MATLAB/Simulink models, facilitating advanced control (MPC, fuzzy, neural network)
  • It is equipped with a built-in SIL3 certified function block library, allowing for direct setup of burner management, emergency shutdown (ESD), and fire gas system (F&G).
  • Online upgrade, disturbance-free download, single-point modification, suitable for continuous production processes [1][4]
Iv. Typical Applications
  • Process industry: Temperature/pressure cascade of chemical reaction vessels, leakage detection and emergency shut-off of oil and gas pipelines, batch formula management in the pharmaceutical industry
  • Electricity and Hydropower: Remote Monitoring of Vacha II Multi-stage Hydropower Station in Bulgaria, Grid-connected Substation of Wind Farm, and Group Control of District Heating Boilers [2]
  • Metallurgy and Mining: Load optimization of grinding mills, electrode adjustment of electric arc furnaces, safety interlock of belt conveyors
  • Ships and Ports: Main propulsion/auxiliary engine redundancy control, Marine power generation, precise positioning of container cranes
  • Transportation and Infrastructure: Tunnel ventilation/lighting, aeration and dosing in sewage treatment plants, building energy management [4][1]

V. Summary of Advantages

The same hardware platform covers applications ranging from 50 to 100,000 points and can be configured as standalone, redundant or with high security

Seamlessly integrated with ABB 800xA DCS to achieve unified operation, alarm, historical library storage and asset management

Support multi-bus mixing to protect the investment in old systems; Guide rail installation + hot plugging reduces maintenance downtime

Certified by SIL3, TUV and classification societies, it meets the most stringent functional safety and harsh environmental requirements [1][3][4]

How should the hardware units and operating systems of the ABB AC 800M be configured to achieve different control functions?

ABB AC 800M can be defined as a hardware platform consisting of individual hardware units. AC 800M hardware platform can be programmed to perform multiple functions, depending on the specific unit configuration and operating system selected.

The hardware units which form the AC 800M Controller are:
• Processor units (including base plates)
• Communication interfaces for different protocols (including base plates)
• Power supply units, providing various power output levels
• Battery back-up unit
• For High Integrity systems control applications with AC 800MHI, special module SM810/SM811/SM812, is needed
Once configured, the AC 800M hardware platform effectively becomes the AC 800M Controller.
Equipped with the specified Control Software, the AC 800M Controller can be used for all kinds of process and industrial automation applications. With Control Software, the controller can act either as a stand alone process controller or as a controller, performing local control tasks, in a control network consisting of many interconnected computers.

The AC 800M Controller is delivered without firmware. To provide the controller with Control Software, it will first be necessary to load the firmware and create the application separately by using the Control Builder interface.

ABB AC 800M's Technical Evolution and Engineering Practice

Strategic Extension
Digital Transformation

The AC 800M bridges OT and IT through evolutionary digitalization rather than infrastructure overhaul. Its PM891 CPU serves as an edge node for local data preprocessing, while native OPC UA enables semantic interoperability for digital twin integration.

Engineering Lifecycle

The platform adopts a unified database approach where control logic, HMI, and fieldbus configuration share a single variable library, eliminating data inconsistency. Features like disturbance-free download and sub-100ms hot standby switchover support online maintenance without production interruption, while 200,000-hour MTBF transforms the system from consumable component to infrastructure-grade reliability.

Cross-Industry Versatility

The controller demonstrates proven adaptability across diverse environments—from chemical process control and power substations (-40℃ to +70℃) to marine applications requiring classification society certifications—delivering consistent performance under stringent electromagnetic and physical constraints.

Competitive Differentiation

Unlike architectures mandating separate safety systems, the AC 800M permits mixed installation of standard and SIL3-certified I/O within a single chassis, reducing footprint and wiring complexity. Its simultaneous support for legacy protocols (FF-HSE, Masterbus 300) and modern Ethernet standards ensures superior brownfield retrofit compatibility compared to Ethernet-only alternatives, protecting existing infrastructure investments while enabling incremental modernization.
